Mechanical Limits
The key is that mechanical non-linearity (distortion) occurs long before catastrophic damage (thermal or physical failure), and this non-linearity is measurable at very low voltage/power levels. Specifically you can safely map out a Frequency vs. Max Voltage (at $X\%$ THD) curve for a driver using very low-power, precise acoustic measurements. By holding the distortion percentage (THD) constant (e.g., at $1\%$ or $10\%$) as your failure threshold, you are essentially holding the non-linear movement constant, and avoiding the catastrophic failure region. This curve is much more useful than a single “wattage” rating, as it shows you the maximum voltage you can apply at each frequency point before distortion becomes unacceptable.
The primary factors that cause a driver to fail are over-excursion and over-current (leading to thermal failure). The excursion is proportional to the voltage ($V$) applied and inversely proportional to the square of the frequency ($f^2$). This means a driver will over-excurt much more easily at a lower frequency than at a higher one for the same voltage. To determine the maximum voltage ($V_{\text{max}}$) you can apply at each frequency point before the distortion limit is reached, you can start at a safe, high frequency, and work your way down. At each frequency point, you will slowly increase the voltage while using a measurement microphone and software to constantly measure the Total Harmonic Distortion (THD), until you hit your distortion threshold. Stop the moment the THD hits your chosen threshold and record the voltage. Plotting these data points will give you a safe power handling curve.
That being said, the RMS power handling rating (e.g., $20\text{W}$) is still a useful number to know, as it gives you a general idea of the driver’s capabilities. You can use this rating to set an upper limit on your voltage calculations. For example, if your driver is rated for $20\text{W}$ at $8\Omega$, the maximum RMS voltage you should ever apply is: \(V_{\text{max, RMS}} = \sqrt{P \cdot Z} = \sqrt{20\text{W} \cdot 8\Omega} \approx 12.65\text{V RMS}\) This means that even if your distortion-based calculations suggest you could apply a higher voltage at certain frequencies, you should cap it at this value to avoid thermal damage.
Also, the manufacturer’s recommended crossover gives you a practical guideline for protecting the driver. You should start your maximum voltage measurements within the safe region, and the crossover indicates how quickly the voltage should decrease as you go past the crossover. For example, if the recommended crossover is $4,000 \text{ Hz}$ with a slope of $12 \text{ dB/octave}$, you should model that as a Linkwitz–Riley filter and use it to adjust your initial test voltage. This approach helps ensure that you stay within the safe operating limits of the driver, although experimental verification is still necessary and you may find that the driver can handle more or less than the recommended limits.
Calculating Max Volume (Max SPL)
Once you have the Frequency vs. Max Voltage ($V_{\text{max}}$) curve, you can use it to calculate the maximum sound pressure level ($\text{Max SPL}$) the driver can produce at each frequency point. You will also need the Frequency Response ($\text{SPL}$ vs. Frequency) curve of the driver.
The frequency response graph gives you a baseline $\text{SPL}$ ($\text{dB SPL}$) for a known input voltage. This reference is often measured with $1\text{W}$ of power, which corresponds to a reference voltage ($V_{ref}$) that varies with the nominal impedance ($Z_{nom}$). The reference RMS voltage ($V_{ref}$) can be calculated as $V_{ref} = \sqrt{1\text{W} \cdot Z_{nom}}$. If your frequency response is specified as $\text{SPL}$ at $1\text{W}$ or $2.83\text{V}$ (the standard for an $8\Omega$ driver, $2.83\text{V}^2/8\Omega \approx 1\text{W}$), use that known reference voltage. You should also compare the frequency response with the advertised sensitivity (SPL @ 1W/1m) to ensure consistency. The “usable frequency range” is usually defined as the span of frequencies where the sound pressure level does not drop below a certain dB threshold relative to a calculated reference level, often −10 dB or −6 dB, but the cabinet and room acoustics can affect what is actually usable. The dispersion measurements also give insight into how the driver performs off-axis, which can be important for real-world listening environments.
Next we can calculate the $\text{dB}$ increase $\Delta SPL$ at each frequency based on the driver’s maximum power handling, versus the voltage at the reference frequency response measurement. The change in $\text{SPL}$ is related to the ratio of the new maximum voltage ($V_{max}$) to the reference voltage ($V_{ref}$). $\text{SPL}$ is a logarithmic scale, so you use $20 \cdot \log_{10}$ (since voltage is a pressure-related quantity):

By performing this calculation for every frequency point in your data, you will generate a frequency vs. Max SPL curve, which represents the maximum theoretical acoustic output limit of the driver across its operational range, based on the THD limits you established.
One alternative approach is to measure the db SPL directly at the distortion threshold, while you are identifying the mechanical limits, but this can be more complex and less precise due to environmental factors and measurement noise. Real-world max volume may be affected by acoustic loading (the enclosure) and non-linear distortion, especially at low frequencies, which can be complex to model without additional parameters.
Power calculation
The Frequency vs. Impedance ($Z$) curve is also important, for accurate power calculations. The nominal impedance (e.g., $8\Omega$) is just an average value; the actual impedance varies with frequency, especially around the resonance frequency. Using the actual impedance at each frequency point allows you to calculate the real power ($P$) being delivered to the driver at that frequency: \(P(f) = \frac{V_{max}(f)^2}{Z(f)}\) However, the speaker enclosure significantly affects the frequency vs. impedance graph of a driver. The graph for a driver in free air will look noticeably different from the graph of the same driver assembled in a cabinet. In free air (no enclosure), the graph will shows a single, distinct peak at the driver’s natural free-air resonant frequency ($F_s$). This is the data provided in the spec sheet.
When the driver is mounted in an enclosure, the impedance curve changes based on the type of enclosure. A sealed enclosure will shift the resonance peak to a higher frequency ($F_c$) and often reduce its height. A vented (ported) enclosure will create two peaks ($F_l$ and $F_h$) with a valley in between at the box tuning frequency ($F_b$). The minimum of the valley corresponds to the box tuning frequency ($F_b$), where the port is providing most of the acoustic output and the cone movement is minimized.
Regarding the Thiele-Small Parameters, these are really just fitting a model to the impedance/phase plot curve. Video The model has some physical parameters included and so is useful for designing enclosures and other complex acoustic calculations, but the models are not perfect and you will get better accuracy by using the actual measured impedance/phase data for your specific driver in your specific enclosure.
